I have had exhaust rattle loose and give weird noises. Maybe re-check all valve clearance again. Look for a witness mark in the valve covers and check excessive side for clearance on the rocker shafts. .002 should be ok I have used "loose 0" and switched to .0015 so your not far off. Gene Berg says .006 intake and .004 exh. For steel pushrods. You have done so much work under that bus is it possible there clearance issue with some of the new engineering? Tin under the cylinders rattling around? Keep at it Maybe get another set of eyes and ears on it.

I wondered about an exhaust leak and even bought an additional set of gaskets to resolve it. But it sounds a little loud and almost metallic. It's in time with the engine speed, so either an exhaust leak or an interference somewhere is my suspicion. I did have to weld new flanges to the heater boxes for the VS exhaust, so that's probably where I have to look next.
There were no obvious marks on the valve cover and there is plenty of room on the outboard end of the tubes.

We have progress. The alignment is complete and it passed the ICBC inspection today. Next step, applying for modified collector plates!

Well Rob, it looks like you were right. I replaced the points and condenser with a new Pertronix module and it ran much smoother. I'm not sure if it was incompatibility with the coil, or a bad condenser. I checked the carb balance again and it was pretty much spot on.
I've been playing with timing today. There is improved power, but there's still a bit of a flat spot at lower RPMs. I ran out of time and had to leave for work, so I'll be back at it next week when I'm off. I also need to tighten up the clutch cable now that everything has settled down and stretched out. It's also now running a full tank of the most expensive premium gas I've ever purchased!
It's driving fairly nicely though. A few more tweaks and hopefully I'll be in for a fun reliable summer. At this rate the bus may be more reliable than the weather though!
